Wow that was good detective work, was/is this a salt water boat left in the water? It looks kinda like mine in there. That speaks to the issue of carefully checking our work and not being in a hurry. When you do yours make sure that flange that the bellows slides onto is really clean.
The fitting, you might be able to get it at West Marine....not sure if you have one nearby....

Parts day! Got all the parts I needed including the o-rings. Really excited about the new u-joints. I will press them together at work and then start reassembling.

I am going to build a pressure tester to make sure the seals I have replaced are good. I didn't have any water in the drive before this effort so I want to keep it that way!

All put back together! All new parts went in easily after I cleaned everything up. It was scarier to attempt than it was difficult to complete. Now have to assemble my pressure tester so I can check the seals after I reassembly Thursday.

Build my pressure tester.

Used a HF vacuum gage, ourdrive pump hose and fitting and a tire valve stem as a cheap check valve.

I will pull the vacuum with this venturi vacuum (just needs compressed air to work).

Face palm moment here. I usally use the Volvo 75W-90 gear oil in the outdrive when I refill each fall. When I had to do all this work I had to drain all 71oz. of that perfectly good gear oil to do this work. I forgot to order more when ordering all the parts and now I could loose a beautiful weekend of boating if I don't use an alternative this year. I need something I can pickup locally at an auto parts store as I don't have something like West Marine nearby. Suggestions? Something like one of these people have had good experience with?

Thanks as always guys!

I use this: http://www.pennzoil.com/other-car-produ ... lubricant/

Not sure why any of those synthetic 75W-90's would not do the trick tho.

Even if there is no West Marine nearby, any other boating stores?
There has always been a bit of debate on the point that there is not an actual specification for a 'marine' gear oil although companies that sell them seem to imply that there is a difference. I use Merc High Performance Gear Lube in my Cobra. Does Volvo specifically say to use a syn gear oil or not? Does it make any difference with the cone clutch? That's the only thing I'd wonder about, any difference in 'slipperyness' might affect the engagement of the cone clutch. With a dog clutch crude device that it is, it does not make a difference. The other thing that the companies claim is that the marine gear oils can work with more water in suspension, than conventional oils can.
Ask over on the Volvo I/O forum at www.iboats.com

I've used Valvoline synthetic gear oil from NAPA with great success. And it is only $11.00 a bottle.

In a shocking update...I got my Volvo oil from FedEx today. It was such fast shipping that I almost can't understand how it got here in 2 days? It was still good to see what other people are using. Maybe I will look at something different in the fall!

Well it all went back together today. Took me from 9-4 to do the whole job with my brother coming in at the end to help me get the drive back on. The pressure test went great with any leaks (not even in my tester!). The gimbal bearing came out with any issue with the nice puller I purchased on ebay. New one went in almost as nice. Started it up on the hose and everything seemed to act as normal: water flowed where it was supposed to, shifted and went into neutral fine.

I am putting her in the water Monday AM so here's to fixing things!

Don't it feel great when you work on your own stuff, and it works (especially that last part).

So everything with the outdrive seemed to go great today! No weired vibrations or nosies or anything and it shifted fine all day. I think we can call this one a sucess. I have a few more photos to post from the re-assembly for anyone that sees this post in the future.
