 Post subject: COLD START and FUEL PUMP

Here's a mystery. TWO issues surfaced after my shop (not a Four Winns dealer) had a new temp gauge installed on my 1996 FW Sundowner 205 Ford 351 5.1EFI.

Here are the facts of the case:
-- The gauge was wired and mounted away from the cluster (cant replace the cluster, as everyone knows)(it works great)
-- I have a battery selector switch: OFF, "1", ALL, "2"
-- When my selector switch is on "1" I get all power to the boat and the engine cranks but does not start. Checking with meter, voltage is not reaching the fuel pump.
-- When my selector is on "2" I get all power to the boat and I hear the Fuel Injection energize (I don't hear that when it's in "1") and prime. The engine cranks but I need to put it in neutral with WOT to get it to start. It rumbles and complains but starts and all is well.
-- It will start normally after that, until it sits for a period of hours and then it starts all over again.
-- Also symptoms of surges at idle and then stalling at first start up of the day
-- New impeller. New temp sensor. new temp gauge. new exhaust manifold all installed over winter.

Anyone think this is related to the install of the outboard gauge? The shop says "no way" as it completely bypasses the selector switch (doesn't make sense to me).

They also said they probably did not notice the fuel pump issue because when they have it in their "tank" the boat is tilted back, and the fuel probably flowed naturally. (doesn't make sense to me - it's FI)

A mystery wrapped in an enigma inside a riddle.

Anyway, don't want the whole thing to crap out on me 30 miles from dock when cruising in the San Juan Islands.

UPDATE: We may have found the solution. Seems there was no ground between *both* batteries and the new gauge that are controlled by my selector switch...you would think a professional shop would have been on that from the beginning. NOW that the engine fires on the first turn of the key, BUT (here it comes) i am told that my fuel pump is making noise. Clearly they want me to put a new fuel pump on board but I have never replaced it in almost 20 years (I have replaced the high end pump about 7 years ago). Am I better off replacing both, starting with a new (baseline) system? Anyone?

Is the fuel pump whining? It's very noticable if like the 2008 fuel pumps. If you hear that high pitched whine then likely it does need replaced.

If it's the same pumps used on 5.0 and 5.7 and its whining....you can swap it yourself...may hownto mancavemechanic website and shoot him an email. I just ordered a refurbished OEM from him today.

If same model...he will rebuild your entire system and replace all seals and pumps etc.

If it wasnt getting power to both low and high pumps and you ran the boat for any time...I'm guessing that's why the pump is now making noise.....it needs the fuel to keep from burning up.

He has a 1996 so its not the same volvo pump assy. See below info on what I used on my 1993 when i changed the fuel pump. Very simple to replace them both. You will also need to purchase new o rings to be safe which can be purchased here

i had a 93 5.0 EFI and they are just carter fuel pumps. The carter number is stamped on the side of the pump, ordered mine off Rock Auto, high and low pressure pumps listed below. Still available. They are the exact match to the factory pumps.

TX and Zims, thank you for your insight. I have had a run of bad luck with this boat (after many years mostly trouble free) and have replaced so many critical components (the fuel pump likely the last) I may be able to go on a bit of a run of good luck for a while, thanks to your help. I'll let you know how it turns out.

With a dual battery system, the best way to set it up is for each battery to have a separate ground cable to the stud on the engine bell housing. Then you have battery #1 connected to #1 position on the switch, battery #2 on #2 position and the common terminal gets connected to the starter solenoid.
