I removed the exhaust flappers just in time. I half inch slot was worn in each side of the Y pipe, I am not sure how they didnt fall in the pipe. I pulled them out the top without even sliding the shaft out of the Y pipe. Now I have 2 half inch long slots worn in both sides of the pipe all the way through. Do I need to fill these with anything before reinstalling the boots and elbows, high temp silicone or some type of epoxy?

Wouldn't worry to much about the holes. Just make sure the exhaust manifold boots cover the holes and tighten the worm gear clamps. If it didn't leak before it shouldn't leak now.

In about 1997 or so Volvo made a drill fixture to re-drill new holes and re-install the flappers with new pins and new rubber bushings (glued in with 1300L). I did that on mine back then and it has been fine ever since (for over 1500 hours). The hose should cover the holes if installed correctly.
